Symptom 1 — All 8 channels read 0 mA or show HARDWARE FAULT in AC800M: Nine times out of ten, the ribbon cable between the NTAI05 and the AI610 module has worked loose due to vibration. Before condemning the termination unit, reseat the ribbon connector at both ends. If the fault clears, you’ve saved yourself a part swap. If it doesn’t, swap the NTAI05 — the AI610 is rarely the culprit when all channels fail simultaneously.
Symptom 2 — Intermittent channel faults on 1–2 channels only: Check the screw terminals on the affected channels. Loose field wiring or corroded terminal contacts are the most common cause. Use a calibrated loop calibrator to inject 4 mA and 20 mA at the terminal and verify the AI610 reads correctly. If the AI610 reads correctly with the calibrator but not with the field instrument, the fault is upstream of the NTAI05. If the AI610 reads incorrectly with the calibrator, the NTAI05 terminal block or internal trace is damaged — replace the unit.
Symptom 3 — HART communication lost on specific channels: The NTAI05 provides passive HART pass-through. If HART comms drop on a channel while the 4–20 mA signal remains healthy, check the HART modem connection at the AI610 and verify the HART filter settings in AC800M Control Builder. The NTAI05 itself has no active HART circuitry to fail.
Replacement Procedure (live-plant, non-intrusive):
- Confirm the AI610 module supports hot-swap in your AC800M configuration (check Control Builder I/O module properties — hot-swap must be enabled).
- Document all field wiring terminations on the NTAI05 using the loop drawing or take a photo before disconnecting anything.
