Troubleshooting & Replacement Tips

The PCU-03 fails in predictable patterns. Here is what field experience shows, and what to check before you pull the board:

Fault: Drive refuses to issue start permissive after purge cycle completes
Root cause in 70% of cases: the purge flow confirmation input (terminal X1) is not asserting cleanly. Check the flow switch wiring for loose ferrules and verify the switch setpoint against actual purge flow rate. If the input is confirmed healthy and the PCU-03 still does not assert the permissive output, the board’s internal timer logic has likely failed — replace the PCU-03.

Fault: Alarm relay trips immediately on power-up
Check door interlock input first. A corroded or misaligned door switch is the most common cause. If the interlock circuit is intact, measure 24 V DC supply at the PCU-03 power terminals. Voltage below 21.6 V will cause erratic behavior. If supply is within spec and the alarm persists, the board’s input optocoupler stage has degraded — board replacement required.

Fault: Purge cycle runs but timer does not expire correctly
Verify DIP switch positions against the enclosure volume calculation per IEC 60079-2 Section 7. A common site error is leaving switches in factory default (minimum purge time) when the enclosure volume requires a longer cycle. Recalculate: purge volume = 5× enclosure free volume at minimum. Adjust DIP switches accordingly. If the timer still misbehaves after correct switch setting, the onboard RC timing circuit has drifted — replace the PCU-03.

Replacement procedure checklist:

  • De-energize the ACS800 drive and lock out / tag out per site LOTO procedure.
  • Photograph all wiring connections to PCU-03 terminals before disconnecting.
  • Note DIP switch positions on the failed board — replicate exactly on the replacement unit.
  • Disconnect purge valve control output last; reconnect first on the new board.
  • After installation, perform a full purge cycle test before returning the drive to service — do not bypass the permissive interlock for a “quick test.”
  • Log the replacement in the site maintenance record with the new board serial number for ATEX traceability.

The PCU-03 is not a general-purpose control board. It is designed specifically for the thermal, vibration, and humidity stresses of industrial drive enclosures in classified areas.
