The G120D Power Module fails in predictable ways. Here is what ten years of field calls teach you:

Fault F30001 / F30002 — DC-link overvoltage or undervoltage: Before condemning the PM, check your incoming supply at the X1 terminal block. A loose PE connection on a motor-mounted unit causes phantom voltage spikes that kill the DC bus capacitors. Measure L1–L2–L3 under load. If voltage is clean and the fault persists on power-up, the internal IGBT gate driver board is gone. Replace the PM.

Fault F07801 — Motor overcurrent: This one bites engineers who swap a PM without checking the motor data set in the paired Control Unit. The CU240D-2 or CU250D-2 stores motor parameters (P0304–P0311) that must match the replacement motor’s nameplate. If you are doing a like-for-like PM swap on the same motor, the parameters carry over via the CU — no re-commissioning needed. If the motor also changed, run a motor identification routine (P1910 = 1) before going live.

Fault A07850 — Safe Torque Off active: The STO terminals (X132, pins 1–2 and 3–4) require a 24 V DC signal to release. After a PM swap, verify your safety relay output is energized and the STO wiring is seated fully. A partially inserted connector here will hold the drive in STO indefinitely — it looks like a hardware fault but it is a wiring issue.

Addressing after replacement: The G120D uses DRIVE-CLiQ or fieldbus node addressing depending on your topology. On PROFIBUS systems, the station address is set via the rotary switches on the CU — the PM itself carries no address. On PROFINET, the device name is stored in the CU’s non-volatile memory. A PM swap requires no re-addressing. Confirm the CU firmware version (P0018) is compatible with your TIA Portal project version before closing the enclosure.

Firmware matching: If you are replacing a PM that was paired with a CU running firmware below V4.7, and your replacement CU ships with V4.8 or later, re-download the project from TIA Portal to avoid parameter set incompatibilities. The G120D does not auto-downgrade firmware.

Mechanical re-installation: The PM mounts directly to the motor adapter flange. Torque the four M6 bolts to 4 Nm in a cross pattern. Over-torquing cracks the housing seal and voids the IP65 rating. Apply fresh O-ring grease to the motor connector gasket — the old gasket compresses permanently and will not re-seal.

Reliability in Harsh Conditions
