Fault Pattern 1 — COMM FAULT / Module Offline (TriStation Diagnostics)
The 4211 has dropped off the Tricon Communication Bus. Before you condemn the card, pull it, clean the edge connector with 99% IPA and a lint-free swab, and reseat firmly. Fault Pattern 2 — COMM DEGRADED (Single Leg Reporting)
One of the three TMR legs is flagging a communication mismatch. Before swapping the 4211, verify that all three Main Processor (MP) modules are running identical firmware revisions. A firmware version delta between the 4211 and the MPs will produce this exact symptom. Check TriStation → System → Module Status for firmware version strings across all three legs. If versions are aligned and the fault persists on the same leg, the 4211 is the culprit.
Fault Pattern 3 — HOST TIMEOUT / TriStation Connection Lost
Nine times out of ten this is a network-layer issue, not a module failure. Confirm: (1) host PC TriStation software version matches the system firmware baseline, (2) no IP address conflict on the engineering network, (3) the 4211’s serial port cable is intact and the RS-232/485 adapter is functioning. The 4211 does not self-assign IP addresses — your network configuration must match the original project documentation exactly.
Fault Pattern 4 — FAULT LED Solid Red on Power-Up
This is a Built-In Self-Test (BIST) failure. The module has detected an internal hardware fault during its power-on diagnostic cycle. Do not attempt repeated resets — cycling power on a BIST-failed module risks corrupting the chassis communication bus state and triggering a spurious trip. Remove the module, tag it as failed, and install the replacement. This is a hard fault with no field recovery.
Replacement Procedure — Field Checklist
- Confirm system safe state with the control room operator before any module removal. Never pull a card while the system is in active demand mode or while a process upset is in progress.

- No DIP switches. No jumpers. No manual slot addressing. Insert the replacement 4211 into the same slot as the failed unit. The module reads its slot position from the backplane automatically and self-identifies on the TCB within 30–60 seconds.
- Download the existing project application to the replacement module via TriStation. The replacement card ships blank — it retains no configuration from the previous unit.
- Verify firmware version post-insertion via TriStation → System → Module Status. If the replacement 4211 carries a different firmware baseline than the MPs, align versions using the TriStation firmware upgrade utility before returning to service.
- Execute a full system diagnostic cycle: TriStation → Diagnostics → Full System Test. All three legs must report HEALTHY before you release the system to operations. Do not accept a DEGRADED state as acceptable for return to service.
- If the system has active Modbus polling from a DCS or SCADA, notify the operator of a brief communication interruption (typically under 5 seconds) during module re-initialization. For systems with OPC-DA historian connections, verify the historian reconnects automatically — older OPC-DA configurations may require a manual reconnect.
