Troubleshooting & Replacement Tips
Ten years on the floor taught me one thing: most SERVOSTAR 601 failures are not random. They follow patterns. Here is what to check before you pull the drive — and what to do the moment the new unit arrives.
Common Fault Codes and What They Actually Mean
F01 — Overcurrent: Nine times out of ten this is a shorted motor winding or a damaged power cable, not the drive itself. Disconnect the motor, clear the fault, and jog the drive unloaded. If F01 clears, your drive is fine — replace the motor or cable first. If F01 persists with no motor connected, the drive’s output stage is gone. Order the 601 now.
F02 — Overvoltage: Regenerative energy from a high-inertia load is spiking the DC bus above the threshold (~800 VDC on 230 V supply). Check your braking resistor — open circuit or undersized. A failed braking transistor inside the drive will also trigger this. If the resistor checks out and the fault is immediate on decel, the chopper circuit is dead. Replace the drive.
F05 — Feedback Loss: Resolver or encoder cable shield continuity failure is the most common cause. Inspect the D-sub connector at X2 — pin corrosion is endemic in humid environments. If the cable is intact, the feedback interface board inside the drive has failed. This is not field-repairable.
F07 — Motor Overtemperature: The drive is reading the motor’s PTC/NTC thermistor. If the motor is cold and F07 is active, the thermistor circuit is open — check pins 3 and 4 on the motor feedback connector. A drive that ignores thermistor input entirely after a board-level failure will also throw F07 on power-up.
F13 — STO Active / Safety Relay Open: Before condemning the drive, verify 24 VDC is present on both STO input pins (X3, pins 5 and 6). A tripped safety relay upstream is the most common cause. If 24 V is confirmed and STO still shows active, the internal STO monitoring circuit has failed.
Replacement Procedure — Step by Step
1. Document before you disconnect. Photograph all connector labels, DIP switch positions, and the WorkBench parameter file if accessible. The SERVOSTAR 601 stores parameters in non-volatile memory — if the drive is partially functional, export the parameter file via WorkBench before powering down.
2. Power isolation. Isolate AC mains at the drive’s line filter input. Confirm DC bus voltage has discharged below 50 VDC before touching any power terminals — the bus capacitors hold charge for up to 5 minutes after mains removal. Use a meter, not assumption.
3. Connector sequence. Remove in this order: X1 (motor power), X2 (feedback), X3 (I/O and STO), X4 (fieldbus if fitted), then the 24 VDC logic supply. Reverse this order on installation. Incorrect 24 V sequencing can corrupt the drive’s boot sequence.
4. Firmware check. The replacement unit’s firmware version must be compatible with your WorkBench version. Check the firmware revision label on the drive’s side panel. If the replacement unit carries a newer firmware, download the matching WorkBench version from KOLLMORGEN’s site before commissioning. Mismatched firmware causes parameter upload failures that look like hardware faults.
5. Motor data file. On first power-up, WorkBench will prompt for a motor data file. If you are running a KOLLMORGEN AKM motor, the file is pre-loaded — select by motor part number. Third-party motors require manual entry of Ke, Rs, Ls, and pole count. Errors here cause immediate F01 or runaway on enable.
6. Auto-tune before production. Even with a perfect parameter restore, run the velocity loop auto-tune on the new drive before returning the axis to production. Slight component tolerances between units mean the old gains may be marginally unstable on the new hardware.
7. STO verification. After commissioning, perform a functional STO test per your machine’s safety validation procedure. Do not skip this step — a failed STO circuit that passes power-up self-test is a known failure mode on aged units.
Reliability in Harsh Conditions
The SERVOSTAR 600 platform was designed for the factory floor, not the lab. The 601 carries IP20 enclosure protection as a panel-mount unit, but the internal design tolerances go well beyond that rating.
The power stage uses industrial-grade IGBTs rated for junction temperatures up to 150 °C, with thermal derating curves that allow continuous operation at 45 °C ambient without forced cooling — a meaningful margin in a sealed electrical cabinet during summer. The DC bus capacitors are rated for 105 °C core temperature, extending service life in high-ambient installations compared to standard 85 °C consumer-grade components.
Vibration resistance meets EN 60068-2-6 (sinusoidal, 10–150 Hz, 1 g) and EN 60068-2-27 (shock, 15 g, 11 ms half-sine). In practice, this means the drive survives installation on machine frames with significant structural vibration — presses, compactors, and heavy-duty conveyors — without connector fretting or PCB trace fatigue failures that plague lower-grade drives.
Humidity tolerance at 85% RH non-condensing covers the majority of industrial environments, including coastal facilities and unheated warehouses in humid climates. The conformal coating applied to the control PCB provides an additional barrier against condensation events during temperature cycling — a common failure trigger in drives that lack this treatment.
EMC compliance to EN 61800-3 Category C2 means the drive operates without interference in environments with significant conducted and radiated noise — welding cells, large VFD installations, and high-frequency induction heating equipment in the same panel or on the same supply bus.
