Fault Code ERR 0x4A / Channel Fault on 800xA HMI: Nine times out of ten this is a dead AI835A, not a wiring issue. Before you swap the card, confirm the field wiring is intact with a multimeter at the terminal block. If the mV reading is present at the terminals but the channel still faults in the DCS, the ADC on the module is gone. Pull the card.

Replacement Procedure (S800 I/O Station):

  • The AI835A supports hot-swap on a powered S800 station — no station shutdown required in most 800xA configurations. Verify your station firmware supports hot-swap before proceeding.
  • Note the module address (set by the station’s auto-addressing mechanism — no DIP switches on AI835A; addressing is automatic via ModuleBus position). Slot position = module address. Do not move the card to a different slot unless you update the hardware configuration in Control Builder.
  • After seating the new AI835A, the station will auto-detect and download the configuration from the CPU within 30–60 seconds. Watch for the green LED on the module front face — solid green = healthy, flashing = configuration mismatch.
  • If the LED stays red after 90 seconds, check that the firmware revision of the replacement card matches or exceeds the version expected by your 800xA project. Mismatched firmware is the #1 cause of post-swap failures on S800 I/O.
  • Verify CJC (Cold Junction Compensation) is re-enabled in the channel configuration after swap. On some 800xA versions, CJC defaults to disabled on a newly detected module.
  • Run a channel-by-channel comparison against your historian trend for 10 minutes post-swap to confirm all 8 channels are reading within expected range before releasing the loop to automatic control.

AI835A vs. AI835 — What Changed: The AI835A introduced improved CJC accuracy and tighter ADC linearity. If you’re replacing an older AI835 with an AI835A, it is a direct drop-in with no hardware configuration changes required in Control Builder M. The improvement in CJC accuracy (±0.5 °C vs. ±1.5 °C on the legacy AI835) is immediately visible in your temperature trends — expect a slight offset correction on channels that were previously drifting.

Common Misdiagnosis: Engineers frequently replace the AI835A when the actual fault is a failed TB820V2 communication module or a corrupted S800 station firmware. If swapping the AI835A does not clear the fault, check the station’s communication LED and run a station diagnostic from Control Builder before ordering a second card.
