Common failure signatures that point to a dead AX522:
- Automation Builder / PS501 reports “PROFIBUS DP: Bus fault” or “Module not responding” on the communication slot.
- BF (Bus Fault) LED on the AX522 front panel is solid red — not blinking. A blinking BF indicates a configuration mismatch; solid red means hardware-level failure.
- All downstream DP slaves drop to safe state simultaneously with no change in field wiring — classic sign of a dead DP Master.
- CPU diagnostic buffer logs Event ID 0x0D00 or 0x0D01 (communication module hardware error).
Step-by-step hot-swap replacement procedure:
- Verify CPU firmware compatibility. AX522 requires AC500 CPU firmware ≥ V2.4.0 for full hot-swap support. Check via Automation Builder → CPU Properties → Firmware Version. If below this version, a controlled CPU stop is required before module removal.
- Export current DP configuration. In Automation Builder, right-click the AX522 node → Export → save the .dp configuration file. This preserves all slave GSD assignments, I/O mapping, and watchdog settings. You will import this into the replacement module.
- No DIP switches on AX522. Unlike older Siemens CP modules, the AX522 has no physical address switches. The DP Master address (default: 0) is set entirely in software via Automation Builder. Confirm the address assignment before downloading to the replacement unit.
- Slot matters. The AX522 must occupy the left-side communication slot (COM1) on the AC500 CPU. Inserting into COM2 (if present) will result in the module being unrecognized. Verify slot labeling on the CPU faceplate.
- GSD file for slave mode. If your AX522 is configured as a DP Slave (subordinate to an upstream Siemens S7 or other DP Master), the upstream master’s configuration tool requires the ABB AX522 GSD file (file: ABB_AX522.gsd). Download from ABB Library before reconfiguring the upstream master.
- Bus termination check. After module swap, verify that the PROFIBUS segment termination resistors (220 Ω pull-up / 390 Ω pull-down network) are active at both physical cable ends. A missing terminator after a rushed swap is the #1 cause of intermittent BF faults post-replacement.
- Download and cold-restart. After importing the saved DP configuration, perform a full download to the CPU and execute a cold restart (not warm). This forces the AX522 to re-initialize the DP bus and re-establish communication with all slaves from scratch.
