Fault Scenario: AC 800M reports “Module Missing” or “Hardware Fault” on the DI811 slot.

Before you pull the module, run through this sequence. Swapping hardware without ruling out software or wiring causes is how you end up ordering a second module unnecessarily.

Step 1 — Confirm the fault is module-side, not field-side. Check the per-channel LEDs on the DI811 face. If all 8 channel LEDs are off but the module status LED is green, the problem is upstream in the field wiring — not the module itself. If the module status LED is red or absent, proceed to replacement.

Step 2 — Check ModuleBus communication. The DI811 communicates via the S800 ModuleBus through the base unit (TB820V2 or TB840A). A failed base unit or a loose module-to-base connection will generate the same fault signature as a dead DI811. Reseat the module firmly. If the fault persists after reseating, swap the base unit first — they fail more often than the modules.

Step 3 — Hot-swap procedure. The DI811 supports hot insertion and removal within the S800 I/O station. You do not need to power down the I/O station or the AC 800M controller. However, confirm in Control Builder M that the module slot is configured before insertion — the controller will auto-recognize the module type upon insertion, but the channel configuration (signal type, filter time, inversion) must already exist in the project. If the slot was previously configured, the controller will resume normal operation within seconds of module insertion.

Step 4 — No address switches to set. Unlike older Siemens or Rockwell I/O platforms, the S800 DI811 has no physical DIP switches or rotary address selectors. Module addressing is handled entirely by the ModuleBus position within the I/O station. Slot position = module address. Step 5 — Firmware. The DI811 does not carry user-upgradeable firmware in the field. If the AC 800M reports a firmware mismatch after module insertion, verify that your Control Builder M project version is compatible with the hardware revision of the replacement module.
