The DP840 fails in predictable ways. Here’s what ten years of field work teaches you:
Fault Code SF (System Fault) on the module LED: Nine times out of ten this is a ModuleBus communication break — not the module itself. Before condemning the DP840, reseat the TB820V2 modem and check the ribbon cable for corrosion or micro-fractures. If the SF persists after reseating, swap the module.
Channel-specific counter freeze (one channel stops, others run): This is a classic sign of input filter capacitor degradation on the affected channel. The 24 V DC input circuit on that channel is no longer debouncing correctly at higher frequencies. No field repair is viable — replace the module.
Replacement procedure — step by step:
- In Control Builder M, navigate to the hardware configuration tree and set the DP840 node to Offline before physical removal. This prevents the AC 800M controller from logging a cascade of I/O fault alarms during the swap.
