Troubleshooting & Replacement Tips

Common fault signatures that point to a failed SP3402:

  • DeltaV operator station shows “I/O Card Failed” or “Module Not Responding” alarm on the affected carrier slot — not a field wiring issue, the card itself has dropped off the I/O bus.
  • All 8 channels simultaneously go to Bad quality or Uncertain with no corresponding field-device fault — classic sign of ADC or bus-interface failure inside the module.
  • Intermittent “Comm Failure” on HART channels while the 4–20 mA primary variable still reads — the HART modem section has degraded, often caused by sustained voltage transients on unprotected field loops.
  • Module LED pattern: solid red FAULT LED with no green ACTIVE LED — the module has failed its internal self-test at power-up.

Step-by-step hot-swap replacement procedure:

  1. Confirm the fault is the module, not the carrier. In DeltaV Explorer, check the carrier’s diagnostic page. If the carrier shows healthy and only this slot is faulted, the SP3402 is the culprit. If the carrier itself is faulted, replacing the module alone will not fix it.
  2. No process shutdown required. The SP3402 is hot-swappable on a live DeltaV S-Series carrier. Inform the control room operator that 8 channels will go to Bad quality during the swap — typically 30–90 seconds. Confirm any interlock or APC logic that references these channels is in manual or bypassed.
  3. Pull the faulted module. Squeeze the locking tabs on both sides of the module face and pull straight out. No tools needed. Ground yourself to the cabinet rail before handling the replacement.
  4. Verify firmware compatibility before insertion. Check the firmware label on the replacement SP3402 against the DeltaV system version running in your plant. DeltaV v11 through current release supports the SP3402 natively. If your system is on an older firmware baseline, confirm with Emerson’s compatibility matrix before inserting — a firmware mismatch will cause the module to fault immediately after insertion.
  5. Insert the replacement. Align the module with the carrier guide rails and push firmly until both locking tabs click. The module will begin its self-test sequence — FAULT LED will flash briefly, then the ACTIVE LED should go solid green within 15–30 seconds as DeltaV re-downloads the channel configuration automatically.
  6. No re-configuration required in most cases. DeltaV stores the I/O channel configuration in the controller, not in the module. The replacement SP3402 will receive its channel assignments (signal type, range, HART enable) automatically from the controller download. Verify all 8 channels return to Good quality on the operator station before releasing the bypass.
  7. If channels do not recover: Force a module download from DeltaV Explorer (right-click the module → Download). If still faulted, check the carrier terminal block for wiring damage or corrosion that may have caused the original failure.
