Honeywell FC-DCOM-232/485 Dual-Port Serial Communication Module — Stop the Clock on Your Downtime
When an Experion PKS or TDC 3000 system drops its serial communication link, the cascade is immediate: SCADA loses visibility, Modbus RTU polling halts, field device data goes stale, and operators revert to manual logging. Every hour of that condition in a refinery, power plant, or chemical facility carries a measurable cost — lost throughput, regulatory exposure, and the compounding risk of operating blind. The FC-DCOM-232/485 is the module that restores that link. We stock it, we test it, and we ship it the same day you call.
This dual-port serial interface card provides simultaneous RS-232 and RS-485 connectivity from a single Experion I/O chassis slot. It handles Modbus RTU, Modbus ASCII, DF1, and user-defined ASCII protocols independently on each port — no gateway appliance, no additional slot consumed. If your current failure has taken out both serial paths at once, this is the single part that brings both back.

Troubleshooting & Replacement Tips
Most Common Failure Signatures
Before pulling the module, confirm the fault is hardware and not configuration drift. The FC-DCOM-232/485 typically presents failure in three patterns:
- Pattern 1 — Intermittent CRC Errors on RS-485 Bus: If your Experion historian shows periodic Modbus exception code 0x02 or CRC mismatch alarms clustering at specific times of day, the first suspect is not the module — it is the RS-485 termination resistor. A missing or degraded 120 Ω terminator at the far end of the bus causes reflections that corrupt frames at high baud rates. Verify termination before condemning the module. If errors persist after termination correction, the module’s RS-485 driver IC may have been damaged by a transient — common in facilities with frequent contactor switching near the marshalling cabinet.
- Pattern 2 — Port 1 (RS-232) Dead, Port 2 (RS-485) Functional: This asymmetric failure almost always indicates DB-9 connector pin damage — typically from a technician connecting a laptop with the wrong cable polarity during a previous diagnostic session. Inspect pins 2, 3, and 5 on the front-panel DB-9 under magnification before ordering a replacement. If pins are bent or shorted, the module board itself may be intact; a connector repair may suffice.
- Pattern 3 — Module Not Recognized by Controller (Fault LED Solid Red): This is the scenario that demands immediate replacement. The backplane communication ASIC has failed. Experion Control Builder will show the module slot as “Faulted — No Response.” There is no field repair path for this condition. The module must be swapped.
Replacement Procedure — Key Steps
- Export the current Control Builder configuration before touching the chassis. Export serial device definitions and tag assignments for the affected slot. This is your recovery baseline.
- Verify firmware revision on the replacement module matches or exceeds the failed unit. Read the firmware version from the module label (format: FW x.x.x). Experion PKS R310 and later support all FC-DCOM-232/485 firmware revisions. If your controller runs R210 or earlier, confirm Honeywell SIN 2009-03 patch status before installing a newer firmware revision module.
- Slot addressing: The FC-DCOM-232/485 does not use physical DIP switches — the slot address is assigned automatically by the chassis backplane and confirmed in Control Builder. After insertion, the module appears in the chassis scan within 15–30 seconds. If it does not appear, reseat the module and verify the backplane connector is fully engaged (locking tab must click).
- Protocol re-download: After the replacement module is recognized, perform a full configuration download from Control Builder. The replacement module will not retain the previous unit’s protocol settings. Download takes approximately 45 seconds per port.
- RS-485 bias resistors: If your installation uses the module’s internal RS-485 bias resistors (enabled via Control Builder), verify the bias setting is re-applied after the configuration download. A missing bias on a long RS-485 run causes the bus to float to an indeterminate state when all devices are in listen mode, producing spurious framing errors.
Common Fault Codes
-
COMM_FAULT_01— Backplane timeout: module not responding within scan cycle. Replace module. -
COMM_FAULT_07— Port CRC error rate exceeded threshold: check cable, termination, and baud rate match before replacing. -
COMM_FAULT_12— Protocol mismatch: re-download Control Builder configuration to module. -
HW_FAULT_03— Internal self-test failure on power-up: module hardware fault confirmed. Replace immediately.
Reliability in Harsh Conditions
Thermal Stability: The module operates across 0 °C to +60 °C without derating. This covers the full range of non-air-conditioned marshalling cabinets in tropical climates through to cold-climate control rooms. The onboard power regulation circuit maintains stable +5 V backplane draw across this range, preventing the voltage sag that causes intermittent ASIC resets in thermally stressed modules.
Vibration Resistance: Qualified to IEC 60068-2-6 at 5–150 Hz, 1 g. This covers the continuous low-frequency vibration profile of compressor stations and turbine halls. The module’s 96-pin DIN 41612 backplane connector with positive retention maintains contact resistance within specification under sustained vibration that would cause intermittent opens in spring-clip connector designs.
Humidity and Condensation: Rated to 95% RH non-condensing. Conformal coating on the PCB provides a moisture barrier that prevents dendritic growth on signal traces — the failure mechanism responsible for most humidity-induced communication faults in uncoated boards. In coastal or high-humidity plant environments, this coating is the difference between a 10-year service life and a 2-year replacement cycle.
EMC Immunity: The 500 V DC port-to-backplane galvanic isolation is the module’s primary EMC defense. In facilities with large motor drives, transformer banks, or high-current bus bars adjacent to the control room, common-mode noise on RS-485 cable shields can reach several hundred volts during switching transients. The isolation barrier absorbs this without coupling the transient into the backplane bus, protecting both the module and the controller from damage that would otherwise require a full chassis replacement.
