1. Confirm the fault is the card, not the field wiring. Before you pull the module, check the TMR voter status in your engineering workstation. A single-leg fault on one DO channel does not mean the card is dead — it may be a field device short or a blown fuse on the output terminal block. Isolate the field loop first. Pulling a healthy card under live process conditions is a costly mistake.

2. Hot-swap procedure — do it right. The T9451 supports online replacement in a running TMR system, but only if the other two legs are healthy. Verify 2-of-3 voter integrity before extraction. Slide the card out slowly; the backplane connector is a 96-pin DIN type and misalignment during reinsertion will bend pins. Seat the replacement card fully until the locking tabs click.   • CARD_ABSENT / CARD_FAIL — Backplane communication lost. Check seating, connector pins, and chassis slot assignment.
  • SELF_TEST_FAIL — Internal diagnostic failure on power-up. Card is defective. Replace immediately.

5. Post-replacement verification. After the new card comes online, force a manual output test on each channel from the workstation (with process in safe state or bypass). Confirm field device response. Log the replacement in your maintenance management system with the card serial number and firmware revision for traceability.
