Troubleshooting & Replacement Tips

After ten years of field work on KUKA cells, these are the failure patterns I see most often with the SmartPAD 00-320-104 — and what to check before you pull the trigger on a replacement:

1. Blank or frozen display (most common call-out)
First, rule out the cable before condemning the pendant. Disconnect the SmartPAD bus connector at the KRC5 cabinet, inspect the gold contacts for corrosion or bent pins, and reseat firmly. If the display stays dead after a controller cold-boot, the pendant’s internal display board has failed — replacement is the only fix. The 00-320-104 display is not field-serviceable.

2. “KCP connection lost” alarm on KSS
This alarm (error code 1503 or 1504 in KSS 8.7) almost always points to the SmartPAD bus cable, not the pendant itself. Swap the cable first (KUKA P/N 00-168-334 for 10 m). If the alarm persists with a known-good cable, the pendant’s bus interface IC has failed — order 00-320-104.

3. Enabling switch (deadman) not registering
The 3-position enabling device is a safety-critical SIL 2 component. If the robot refuses to move in T1/T2 mode and the enabling switch is suspect, do not attempt to bypass or tape it. Replace the pendant. Before installing the new unit, verify the KRC5 safety configuration in WorkVisual — the enabling switch channel mapping must match your safety PLC configuration.

4. Touchscreen drift or ghost touches
Typically caused by contamination under the screen bezel or a failing digitizer. Clean the screen with isopropyl alcohol first. If drift persists, the digitizer layer is delaminating — a known wear item on pendants used in high-vibration welding cells. Replace with 00-320-104.

Replacement procedure — key steps:

  • Back up your KSS project via WorkVisual before any hardware swap.
  • The 00-320-104 supports hot-swap with KSS 8.6+ (controller stays powered). Confirm your KSS version before attempting hot-swap — earlier versions require a cold-boot.

  • Verify all safety functions (enabling switch, emergency stop, mode selector) in T1 mode before returning the cell to production.
