Troubleshooting & Replacement Tips

The AY81 fails in predictable ways. Here is what field experience tells you before you even pull the module:

  • Symptom: Outputs stuck ON or OFF, CPU shows no fault. Classic transistor latch-up from inductive kickback. Check your solenoid valve wiring — missing flyback diodes on the load side will kill output transistors one by one. Replace the AY81 and add suppression diodes (1N4007 or equivalent) across each inductive load before powering back up.
  • Symptom: Intermittent output drop-out on specific points. Photocoupler degradation from sustained overcurrent. Measure actual load current per point — if any channel is pulling close to or above 0.1 A continuously, you are running at the edge. Derate to 80% or interpose a relay.
  • Symptom: CPU reports I/O error on slot X, module LED off. Backplane connector contamination or bent pins. Before condemning the AY81, reseat the module, clean the 40-pin connector with IPA, and re-test. If the error follows the module to a different slot, the card is confirmed faulty.
  • Replacement procedure — no DIP switches, no addressing: The AY81 is a local unit module. It does not require manual address setting. Slot position on the A-Series base unit determines its I/O address automatically via the backplane bus. Power down the rack, swap the module, power up — the CPU reads the new card on the next scan cycle. No GX Developer parameter change is needed unless you are changing slot position.
  • AY81 vs AY81S vs AY81E: The AY81 fits standard A-format base units. The AY81S is the slim (AnS) form factor — physically incompatible. The AY81E is the CE-marked European variant with identical electrical specs and is a functional drop-in replacement. Confirm your base unit format before ordering.
  • Firmware: This is a pure hardware I/O module with no embedded firmware. No firmware update or version matching is required. It is fully compatible with all MELSEC-A CPU generations.
  • Common fault codes: SP.UNIT DOWN (CPU detects module absence or bus fault), I/O VERIFY ERROR (mismatch between parameter file and installed hardware). Both clear after correct module installation and CPU reset.
