Fault Codes That Implicate the Drive First
- 20001 — Motor current error: Current feedback loop has lost coherence inside the drive’s power stage. Before pulling the motor, swap the drive. Motor failures that produce this code are rare; drive failures that produce it are common. The motor is heavier and harder to remove — start with the drive.
- 20002 — Drive unit over-temperature: Verify cabinet cooling fans are spinning at speed. If airflow is confirmed and the drive still trips on thermal, the internal thermistor circuit has failed on the drive PCB. The drive will not recover — replace it.
- 20051 — Drive unit communication error: SERCOS ring integrity lost. Reseat both fiber optic connectors on the drive (X1 and X2) and power-cycle. If the fault returns within one production cycle, the SERCOS interface on the drive has failed. Replace the unit; do not waste time reflashing.
- 38203 — Axis computer communication fault: This code can originate from either the axis computer or the drive. The drive is cheaper and faster to swap. Rule it out first before ordering an axis computer.
Revision Matching — This Is Not Optional
ABB revised the internal power stage topology between the /04 and /06 hardware revisions. A /04 unit installed in a /06C slot will not throw an immediate fault at power-on. It will produce intermittent axis current errors under load — the kind that appear at 80% duty cycle and disappear when the robot slows down. A drive installed in a poorly grounded cabinet will produce nuisance faults regardless of drive condition — check grounding continuity before condemning the drive.
