How to confirm the DP820 is the failed component — not the CI854, not the cable:

  • All slaves on a single DP segment drop simultaneously while slaves on other segments remain healthy. A cable fault typically takes down only the devices downstream of the break. A CI854 failure takes down all segments on that controller. A DP820 failure is segment-specific and total.
  • Control Builder M reports MTU Configuration Error or Hardware Mismatch on the affected CI854 slot after a rack power cycle — even with no changes to the application.
  • The CI854 module’s PROFIBUS LED shows solid red or no link activity despite correct GSD configuration and verified cable continuity (tested with a PROFIBUS tester or ProfiTrace sweep).
  • Physical inspection of the DP820 reveals burnt or discolored connector pins at the backplane edge, cracked PCB traces near the DB9 PROFIBUS port, or visible corrosion on the termination resistor network.
  • Swapping the CI854 module to a known-good spare does not restore communication — the fault follows the slot, not the module. This is the definitive test that points to the MTU.

Replacement Procedure — Step by Step:

  1. Set CI854 offline before touching hardware. In Control Builder M, navigate to the affected CI854 object and set it to offline/disabled state. Do not simply cut rack power — an uncontrolled power loss can corrupt the controller’s I/O configuration table and create additional recovery work.
  2. Photograph the DIP switch configuration before removal. The DP820 carries address and termination DIP switches on its front face. The switch positions must be replicated exactly on the replacement unit.   3. Verify termination resistor requirement.
