Common Fault Signatures:

• IRC5 fails to power on, no status LEDs lit — Primary DC bus has collapsed. Measure output rails on the DSQC140 connector. If 24 VDC logic rail reads below 21 V under load, the PSU is the culprit, not the main computer.
• Intermittent E-stop with no teach pendant error code — Thermal cycling has cracked solder joints on the PSU output stage. Wiggle the harness connector while monitoring voltage. Fluctuation confirms failure mode.
• System error 38011 / 38012 (Power system fault) — ABB’s IRC5 logs these codes when the DSQC140 output drops out of regulation. Do not chase the axis drives first. Swap the PSU and clear the error log before further diagnosis.
• Capacitor bulge or burn smell from cabinet base — Electrolytic capacitor failure inside the DSQC140. Do not attempt to reform or run the unit. Replace immediately. Running a degraded PSU risks taking out the DSQC639 main computer — a far more expensive casualty.

Replacement Procedure (Field-Verified):

1. De-energize the IRC5 cabinet. Lock out / tag out per site procedure. Wait 5 minutes for DC bus capacitors to discharge — verify with a multimeter before touching internal components.
2. Photograph the existing harness routing before disconnecting. The DSQC140 has four to six connectors depending on cabinet revision; incorrect reconnection causes immediate fault on power-up.
3. Remove the four M4 mounting screws. Slide the unit forward on the DIN rail. Disconnect connectors in sequence — note the keying; they are not interchangeable.
4. Install the replacement DSQC140. Reconnect all harnesses. Verify the 24 VDC logic connector is fully seated — a half-engaged connector is the most common cause of a failed first power-up after replacement.
