Troubleshooting & Replacement Tips

Ten years on the road, and the PW102 fails in three predictable ways. Know them before you pull the module.

Fault 1 — No DC Output, ALM LED Solid Red
Ninety percent of the time this is capacitor aging on the primary side, not a catastrophic failure. Before condemning the module, check the AC input fuse on the cabinet’s power distribution board. A blown fuse mimics a dead PSU perfectly. Measure AC input at the module terminal block — if you have 220 V AC in and zero DC out, the module is confirmed dead. Pull it.

Fault 2 — Intermittent Voltage Sag, I/O Modules Resetting Randomly
This is the worst one to diagnose because the DCS keeps running — badly. The PW102’s output filter capacitors degrade over 8–10 years of continuous operation. You’ll see 24 V DC drooping to 21–22 V under load. Pull up the FCS hardware diagnostics (CENTUM VP: System View → Hardware → Power Status) and watch the voltage rail in real time. Anything below 22.5 V DC sustained is grounds for immediate replacement. Do not wait for a hard failure — a brownout will corrupt your FCS memory.

Fault 3 — Module Runs Hot, Thermal Shutdown After 2–3 Hours
Check cabinet ventilation first. The PW102 is rated to 55°C ambient, but YOKOGAWA’s derating curve drops output capacity significantly above 45°C. Clean the cabinet filters. If the module still shuts down, the internal thermal sensor or fan (if fitted on your revision) has failed. Replacement is the only fix.

Replacement Procedure — Step by Step

  1. Notify the control room. Place the affected FCS in manual or switch to the redundant FCS if your architecture supports it.
  2. Confirm the redundant PSU (PW482 or second PW102 in dual-PSU cabinets) is healthy and carrying full load before you pull the failed unit. Check the PSU status LED — solid green means it’s holding.
  3. Power down the failed module slot only if your cabinet does not support hot-swap. Most CENTUM VP cabinets support live PSU replacement — verify your hardware manual (IM 33S01B30-01EN).
  4. Slide the PW102 out. Note the revision label on the side — match it exactly when ordering. Revision mismatches between PW102 hardware generations can cause firmware handshake issues with newer FCS CPUs.
  5. Seat the new PW102. The module is keyed — it only goes in one way. No DIP switches, no address configuration required. The CENTUM backplane auto-detects the PSU slot.
  6. Observe the ALM LED on power-up. It should flash amber for 3–5 seconds during self-test, then go solid green. If it stays amber or goes red, check the backplane connector pins for bent contacts.
  7. Verify DC output voltage at the cabinet bus bar: 24.0 ± 0.5 V DC under full load.
  8. Return the FCS to automatic control. Log the replacement in your maintenance record with the module serial number and revision code.

Configuration Note: The PW102 requires no firmware flashing, no DIP switch configuration, and no software commissioning. It is a passive power supply — plug in and verify voltage. The only variable is hardware revision compatibility with your specific FCS generation. Always provide your FCS model and software version when ordering to confirm cross-compatibility.
