Common Fault Codes & Root Causes

ERR LED solid ON at power-up: Almost always a corrupted program memory caused by a power interruption mid-write cycle. Before condemning the CPU, try a full memory clear (hold STOP + RUN simultaneously during power-on per WinProladder procedure). If ERR persists after clear, the CPU flash is gone — you need a replacement unit.

All outputs dead, inputs reading correctly: The relay output board has failed — common after a capacitive load surge or inductive kickback from an unprotected solenoid. Check for burnt smell on the output PCB. This is not repairable in the field; swap the unit.

RS-232 communication lost mid-run: Check the COMM port DIP switch settings first. On the FBS-14MA, SW1 on the side panel controls port 1 baud rate and protocol. Factory default is 9600-8-N-1. If a previous engineer changed it and didn’t document it, you’ll need to cycle through baud rates in WinProladder’s communication settings. Do not assume the default.

Intermittent I/O faults, no clear pattern: Nine times out of ten this is a 24 VDC supply issue on the input commons. Measure COM terminal voltage under load. Anything below 21 V will cause random input dropout. Fix the PSU before swapping the PLC or you’ll kill the replacement too.

Replacement Procedure — Critical Steps

1. Before pulling the old unit, upload the existing program via WinProladder (File → Upload from PLC). Save the .lad file with the date and machine name. If the CPU is completely dead and you can’t upload, check if a backup exists on the HMI or SCADA historian.

2. Note the DIP switch positions on SW1 and SW2 before removal. Photograph them. The new unit ships with factory defaults — if your system uses non-default baud rates or station addresses, you must reconfigure before powering up.

3. The FBS-14MA does not support automatic address self-assignment. If you’re running a multi-drop RS-485 network via an FBS-CB5 expansion module, the station address is set in the program (D1036 register), not hardware. Verify this in your ladder before going live.

4. After installing the replacement and downloading the program, force a full I/O scan before enabling outputs. Use WinProladder’s online monitoring to verify all input states match physical field conditions before releasing to AUTO mode.

5. Firmware version mismatch: If your system uses FBS expansion modules manufactured after 2020, confirm the CPU firmware is v3.6 or later. Earlier firmware has a known handshake issue with newer expansion backplanes. Firmware update files are available from FATEK’s support portal — we can also supply pre-flashed units on request.

The PCB conformal coating provides meaningful protection against condensation and airborne contaminants — a real concern in food processing, chemical plants, and coastal facilities where humidity swings are severe. We’ve seen FBS-14MA units pulled from shrimp processing facilities after 8 years of service that still powered up and ran their programs without issue.

Vibration resistance is rated to IEC 60068-2-6: 10–57 Hz at 0.075 mm amplitude, 57–150 Hz at 1G. For most conveyor, press, and pump applications this is more than adequate.
