Troubleshooting & Replacement Tips
How to confirm the KPC is the failed component — not the CCU or power rail:
- Cabinet energizes, fans spin, 24 VDC rail is present — but SmartPAD stays blank or freezes at the KUKA boot logo. The CCU is alive; the KPC is not handing off.
- Last recorded fault log shows KSS00002 (system software failed to start) or KSS01007 (real-time kernel fault). These are KPC-side faults, not drive or safety faults.
- KSS01750 (PC hardware fault) repeats across multiple power cycles with no change — rules out transient memory corruption.
- WorkVisual cannot detect the controller on the network despite correct IP configuration and active switch port. EtherCAT heartbeat absent on the drive bus.
- Swapping the SmartPAD with a known-good unit makes no difference — confirms the issue is upstream of the HMI interface.
Field replacement procedure — step by step:

Backup before anything else. If the KPC still partially boots, use WorkVisual to archive the project (.wvs) and copy
C:KRCROBOTERConfigto USB. If it won’t boot at all, remove the SATA drive and clone it externally on a bench PC before proceeding. No backup, no swap — this is non-negotiable. - Document your KSS version and installed option packages. Check the cabinet nameplate and the SmartPAD About screen. The replacement unit must match the same KSS major version, or you must perform a field upgrade before commissioning. Mismatched versions between KPC and CCU trigger KSS01020 (version conflict) and prevent startup.
- Lock out and tag out the cabinet. Cut main power, apply LOTO. Wait a minimum of 5 minutes for the DC bus to discharge. Verify with a multimeter at the DC link terminals — do not rely on indicator lights alone.
- Transfer your original SATA drive to the replacement KPC. The drive carries the robot program, cell configuration, mastering data, and KSS license. Transferring it avoids re-teaching and re-licensing entirely. Note the drive orientation and connector seating — a partially seated SATA connector is a common cause of post-swap boot failures.
- Check the node address DIP switch or jumper on the KPC board. On certain KRC4 cabinet variants, the KPC node address must match the CCU configuration. Default is node 0 in most standard builds — verify against your cabinet wiring diagram before first power-on. An address mismatch causes the CCU to reject the KPC handshake silently.
- First power-on sequence. The KRC4 runs a dual-boot: WES7 loads first (POST, hardware init), then VxWorks RTOS takes over the motion partition. Full KSS initialization takes 90–120 seconds on a healthy unit. If the system stalls at the KUKA splash screen beyond 3 minutes, suspect a drive seating issue or SATA cable fault — reseat before assuming the replacement unit is defective.
- Firmware alignment check. If the replacement KPC shipped with a different KSS build than your original drive, boot into BIOS recovery (F2 at POST) and update via USB prior to connecting the SmartPAD. Do not skip this step on KSS 8.5 or 8.6 — the safety partition version must match the CCU firmware exactly.
- Cold start and axis verification. Run a mastering check in T1 mode at reduced speed. Verify all safety inputs — E-stop chain, enabling switch, door interlock — respond correctly before switching to AUTO. Do not return the cell to production until a full safety function test is complete and documented.
Field note: Tag the removed KPC with the serial number, fault date, and last KSS version. Many units with firmware corruption are recoverable on a bench — a reflash can convert a failed unit into a cold spare, eliminating the cost of the next emergency purchase.
