Ten years of field calls on Zelio Count modules produce a short list of failure patterns. Here is what you will actually encounter on the ZCM3000 and how to deal with each one before the replacement unit arrives — and what to check when you install the new one.
Failure 1 — Relay fires at wrong count or not at all. The most common cause is a corrupted preset register from a power interruption during a keypad write cycle. The EEPROM write takes approximately 10 ms; a brownout in that window leaves a partial value. Before condemning the module, cut power, hold the RESET key while reapplying power to force a cold factory default, then re-enter your preset from scratch. If the relay still does not fire at setpoint after a confirmed preset entry, the relay contact is mechanically welded from an overcurrent event — the module needs replacement. Check the load on the relay output: the ZCM3000 relay is rated 5 A resistive. Inductive loads without a snubber will weld the contact in 50,000 cycles or fewer.
Failure 2 — Count value drifts, skips, or doubles. This is almost always an input signal issue, not a module failure. The ZCM3000 has a rear-panel DIP switch bank (SW1) that sets the input filter cutoff frequency. Factory default is set for standard inductive proximity sensors at low speed. If your application uses a high-speed encoder or a photoelectric sensor with a fast rise time above 1 kHz, the filter must be reconfigured to match. Wrong filter = missed leading edges at high speed, or doubled counts from contact bounce at low speed. Also verify that the sensor 0V and the ZCM3000 input 0V share a common reference. Ground loops between isolated 24 V supplies will inject noise that the counter reads as pulses.
Failure 3 — Display blank on power-up, no response. Confirm the supply voltage variant before anything else. The ZCM3000 is available in a 24 VDC version and a 100–240 VAC version. The part number suffix differentiates them, but panels are sometimes rewired without updating the BOM. Applying 24 VDC to an AC-input unit will produce a blank display and may damage the internal power supply. Check the label on the side of the housing — it is the authoritative source, not the panel drawing.
Replacement configuration checklist — do this before you pull the old unit:
- Read and record the current preset value from the display. Even a failed module often retains a readable display if the PSU is still partially functional.
- Photograph the DIP switch positions on SW1 (rear terminal block cover). The replacement unit ships in factory default — you must replicate these settings manually. There is no auto-configuration or upload function on this module.
- Note the operating mode: count-up vs. count-down, auto-reset vs. manual-reset. These are set via the front keypad menu, not DIP switches. They are not retained in any external system — they live only in the module.
- The ZCM3000 has no fieldbus interface and no firmware to update. It is a standalone device. Commissioning is: wire, set DIP switches, enter preset, verify relay at setpoint. Total time under 15 minutes for an experienced technician.
- If the counter output feeds a PLC digital input (batch-complete signal), verify the PLC input address after reinstallation. Panel rewiring during the swap sometimes shifts terminal assignments by one position.
- After power-up, run one complete batch cycle in manual mode before returning the line to automatic. Confirm relay timing, reset behavior, and display increment against a known reference count.
PLC fault codes that point to a ZCM3000 failure: If the relay output drives a PLC digital input used as a batch-complete or cycle-done signal, a dead ZCM3000 relay will manifest upstream as a persistent sequence timeout, a “batch not complete” alarm, or a watchdog fault on the PLC program. The PLC is healthy — the counter module is the root cause. Swap the ZCM3000 before chasing wiring faults or reloading PLC programs.

The output relay contact is rated for 100,000 electrical operations at full resistive load. On a typical batch application cycling 20 times per shift across two shifts per day, that equates to over 13 years of mechanical life. Vibration resistance is qualified to IEC 60068-2-6 test Fc — the module will not false-trigger or lose count data from conveyor vibration, nearby press machinery, or forklift traffic on the same structural bay. The DIN rail locking clip is a positive-engagement design; the unit will not migrate along the rail under sustained vibration.
