Fault Code ERR_MEMORY_FULL / 50024 – Program Load Failure
This is the most common trigger for a 3HAB5957-1 replacement. It surfaces when RAPID program size exceeds available RAM — typically after a program expansion, multi-task activation, or conveyor tracking integration. The controller will refuse to load the task module and may lock the FlexPendant. Do not attempt a warm restart loop. It will not resolve a hardware memory ceiling.

Pre-Replacement Checklist

• Perform a full system backup via RobotStudio or the FlexPendant backup wizard before touching any hardware. Store the backup on an external USB — not the controller’s internal flash.
• Confirm your RobotWare version (check via FlexPendant → ABB Menu → System Info). The 3HAB5957-1 is compatible with RobotWare 5.x and 6.x. If you are running an early M2000A main computer, verify the memory map supports the expanded address range.
• Power down the controller fully — not just E-stop. Isolate at the main breaker. The IRC5 backplane does not support hot-swap on memory boards.

Physical Replacement Procedure

• Open the IRC5 cabinet door. The main computer unit (MCU) is mounted on the upper-left panel in single-cabinet configurations.
• Locate the memory expansion slot on the MCU board — it is the secondary PCB slot adjacent to the main processor daughterboard.
• Release the retention clips, extract the old 3HAB5957-1 at a 45-degree angle, and seat the replacement firmly until both clips engage.
• No DIP switch or address configuration is required on this module. The IRC5 controller auto-detects expanded memory on the next cold boot.
• Power on. The controller will perform a memory self-test during boot (visible on the FlexPendant status bar). If the test passes, the system will proceed to the startup routine. If it fails, reseat the board and repeat.
• Restore your system backup. Verify all RAPID tasks load without error. Run a dry-cycle before returning to production.

S4C+ Specific Note
On S4C+ controllers, the memory expansion board occupies a different slot position on the DSQC 326 computer board. Confirm your controller’s board revision before ordering. If you are unsure, send us the controller serial number — we will cross-reference the correct revision for you.
