Common Failure Signatures

  • STATUS LED solid red / no heartbeat: CPU firmware corruption or internal SRAM fault. The module will not boot past POST. Replacement is the only fix — reflashing is not field-viable on a failed unit.
  • Intermittent communication loss on Ethernet port 1: Often caused by capacitor aging on the PHY circuit after 8–10 years of continuous operation. Swap the module; don’t waste time on cable diagnostics.
  • Controller goes to STOP state spontaneously: Check for watchdog timeout errors in the Control Builder M event log first. If the log shows repeated CPU overload entries, the PM633 is at its processing ceiling — consider upgrading to PM645B. If the log is clean, the module itself is suspect.
  • Battery-backed SRAM data loss after power cycle: The onboard lithium cell has a rated life of 5–7 years. If retain variables are lost on every restart, replace the module and note the battery replacement interval for the new unit.

Hot-Swap Replacement Procedure (AC800M)

  1. In Control Builder M, force the redundant controller (if present) to ACTIVE state before touching the primary.
  2. Note the current firmware revision displayed in the controller properties — your replacement unit must match or be upgraded to the same version before going live.
  3. Power down the controller rack at the SD8xx power supply. Do not hot-pull the PM633 from a live backplane — the backplane bus does not support live insertion on this generation.

  7. If the system uses hot-standby redundancy, synchronize the redundant pair via the RM831/RM832 module status page before returning the loop to automatic.
