Ten years of field calls on IRC5 lines teach you the same patterns. Here is what actually matters when you are standing in front of the cabinet:

Fault Code 38026 — Battery Voltage Low: This is your first warning. You have a window — typically 48–72 hours before SRAM data is at risk. Do not ignore it and do not power-cycle the controller until the new DSQC508 is installed. A cold boot with a dead battery wipes the calibration data stored in the main computer’s SRAM, and you are looking at a full axis calibration job.

Fault Code 38027 — Battery Voltage Critical / 38028 — Battery Failure: At this stage the controller may refuse to start or will start with a blank program. If you are already here, pull the FlexPendant backup immediately before cutting power. Go to ABB Menu → Backup & Restore → Backup and save to USB. Then replace the DSQC508.

Replacement Procedure (IRC5 Single Cabinet):

1. Confirm the controller is in Manual mode and motors are OFF. Do not power down — keep the cabinet energized during swap if possible; the DSQC508 is hot-swappable on most IRC5 revisions (verify your main computer firmware version first).
2. Open the cabinet door. The DSQC508 is mounted on the main computer board (DSQC639 or DSQC1000 depending on revision), typically in the upper-left quadrant of the electronics bay.
3. Disconnect the two-pin Molex connector. Note the orientation — it is keyed but field-worn connectors can be forced incorrectly.
4. Slide the battery module out of its retention bracket. Do not use metal tools near the board.
5. Insert the new DSQC508. Reconnect the Molex. Verify the LED on the main computer returns to steady green within 30 seconds.
6. Clear fault codes via Event Log → Clear All. Perform a warm restart. Confirm SRAM data integrity by checking program pointer and tool data.

Firmware Matching: The DSQC508 itself carries no firmware — it is a passive power module. However, if you are also replacing the main computer (DSQC639 / DSQC1000), ensure the RobotWare version on the new board matches the existing system. Mismatched RobotWare versions will cause a system failure on boot even with a healthy battery.

Dual Cabinet Note: In IRC5 Dual Cabinet configurations, each cabinet has its own main computer and its own DSQC508. Replace both units simultaneously during a planned maintenance window — staggered replacement leaves one cabinet vulnerable.

Beyond that threshold, capacity degrades rapidly and replacement intervals should be shortened to 24 months rather than the standard 36–60 months ABB recommends in temperate environments.

In coastal and humid manufacturing zones — common across Southeast Asia and southern China — condensation inside cabinets is a real failure driver. The DSQC508’s conformal-coated PCB provides a baseline moisture barrier, but if your cabinet door seals are compromised, no battery module will survive long. Check door gaskets during every planned maintenance visit.
