Troubleshooting & Replacement Tips
Common failure signatures on the DSQC1018:
- Error 50024 / 50025 (Joint Supervision): The IRC5 is detecting a position deviation between commanded and actual axis angle. Nine times out of ten this is a resolver signal dropout — the motor’s internal resolver has failed or the SMB cable has a broken shield. Swap the motor before chasing the drive unit.
- Error 38203 (Motor Temperature): Thermal sensor inside the winding has tripped. If the robot was running in a high-ambient foundry cell and the error clears after cooldown, check the cooling fan on the motor housing first. If it recurs within one shift, the winding insulation is degraded — replace the motor.
- Axis drifting at standstill (brake not holding): The DSQC1018 integrates a spring-applied electromagnetic brake. If the axis creeps with drives enabled and brake released, the brake disc is worn. If it creeps with drives disabled, the brake coil has failed — this is a motor replacement, not a drive unit issue.
- Encoder checksum fault on IRC5 boot: Usually caused by a corrupted SMB EEPROM. Before condemning the motor, power-cycle the SMB board and re-run the calibration routine (ABB Service Routine SR-6700-CAL). If the fault persists across two SMB boards, the resolver itself is the culprit.
Step-by-step replacement checklist (IRB 6700 Axis 1 example):
- Set robot to calibration position and engage all axis brakes via FlexPendant (Jogging → Brake Release OFF).
- Isolate and lock out the IRC5 cabinet. Verify zero voltage on the drive bus with a CAT III meter before touching any connector.
- Disconnect the motor power cable (X1) and resolver/SMB cable (X2) at the motor end. Label both connectors — polarity matters on reassembly.
- Remove the four M12 flange bolts securing the motor to the gearbox input shaft. Use a torque wrench on reassembly: 85 Nm per ABB specification.
- Extract the motor axially — do not pry against the encoder housing. If the shaft is seized in the gearbox coupling, use a puller tool on the coupling hub, not the motor body.
- Install the new DSQC1018. Verify the shaft key is seated before torquing the flange bolts in a cross pattern.
- Reconnect X1 and X2. Confirm the SMB cable shield is grounded at the cabinet end only (single-point grounding).
- Power up the IRC5 and run the Update Revolution Counter routine for the replaced axis. Failure to do this will result in immediate joint supervision faults on first move.
- Perform a slow-speed (10% override) test cycle through the full axis range before returning to production speed.
Configuration notes: The DSQC1018 does not require DIP switch configuration — axis addressing is handled entirely by the SMB board and the IRC5 axis computer (DSQC662/663). Firmware matching is automatic; the IRC5 reads motor parameters from the SMB EEPROM on boot. No manual parameter entry is required for a like-for-like swap.
Reliability in Harsh Conditions
The IRB 6700 was built for the worst environments on the plant floor, and the DSQC1018 reflects that design philosophy. The motor housing is cast from high-pressure die-cast aluminium with an IP67 sealed connector interface — it survives direct coolant spray in machining cells and the particulate-laden air of foundry press rooms without ingress protection failure.
Vibration resistance is validated to IEC 60068-2-6 (sinusoidal, 10–500 Hz, 1.5 mm / 20 g) and IEC 60068-2-27 (shock, 50 g / 11 ms half-sine). In automotive body-in-white cells where the robot is cycling 1,200+ times per shift, the resolver bearing and winding insulation are rated for continuous duty exceeding 30,000 operating hours under nominal load.
Thermal management is handled by the motor’s Class F winding insulation (155 °C rated) combined with the integrated NTC thermistor that feeds real-time temperature data to the IRC5 thermal model. The controller will derate axis speed before the winding ever reaches a damaging temperature — but only if the thermistor circuit is intact. A failed thermistor (open circuit) causes the IRC5 to assume worst-case temperature and trigger Error 38203 even in a cold motor. Always verify thermistor continuity (typically 10 kΩ at 25 °C) before condemning a motor on a thermal fault alone.
Units shipped from our Xiamen warehouse are stored in climate-controlled conditions (18–25 °C, RH <60%) and packed in anti-static foam with a humidity indicator card. If the card reads above 30% RH on arrival, contact us immediately — the unit will be replaced without question.
