Troubleshooting & Replacement Tips
After ten years of field calls, these are the failure patterns that keep showing up with DSQC643:
Symptom 1 — E-Stop chain refuses to reset after button release. The DSQC643 routes both the local E-Stop mushroom head and the external safeguarding chain through its PCB relay contacts. When those contacts weld or the PCB trace burns, the safety PLC sees a permanent open circuit. FlexPendant throws 20230 — Emergency stop or 20231 — Emergency stop (panel) and the system will not enter Motors On regardless of how many times you cycle the E-Stop. Before condemning the board, verify the 24 VDC supply on X1 connector pin 1 and pin 2. If voltage is present and the error persists after a cold restart, the board is the culprit.
Symptom 2 — Mode selector switch unresponsive or stuck in Manual. The three-position key switch on the panel feeds directly into DSQC643. Oxidized contacts on the switch itself are common in humid foundry environments, but the board’s input optocouplers also fail after years of vibration. Check for 24 V signal on the mode selector input pins before swapping the full board — sometimes only the switch needs replacement. If the optocoupler is dead, the board must go.
Symptom 3 — Status LEDs dark or showing incorrect state. The LED driver circuit on DSQC643 is a low-priority failure — the robot may still run — but it masks real faults. Operators stop trusting the panel and start ignoring warnings. Replace before it causes a safety incident.
Replacement procedure (qualified personnel only):
- Perform a full system backup via RobotStudio or FlexPendant before touching any hardware. DSQC643 does not store programs, but this is non-negotiable practice.
- Set the controller to Manual mode, press E-Stop, then switch the main breaker to OFF. Lock out / tag out per your site LOTO procedure.
- Open the IRC5 cabinet front door. DSQC643 is mounted on the inside of the door panel — four M4 screws and two connector harnesses.
- Photograph the connector routing before disconnecting. The ribbon cable orientation is easy to reverse and will cause immediate fault on power-up.
- Disconnect X1 (24 VDC power), X2 (E-Stop chain), and X3 (mode selector / LED) harnesses. Remove the four mounting screws.
- Fit the replacement board. Torque M4 screws to 1.5 Nm. Reconnect harnesses — verify ribbon cable locking tabs click fully.
- Remove LOTO, power up. The IRC5 should boot without panel-related faults. Perform a full E-Stop function test per ISO 10218-1 before returning the cell to production.
- No address switches, no DIP switches, no firmware upload required. DSQC643 is purely hardware — plug-and-play within the IRC5 architecture.
Note on firmware: Unlike DSQC639 (MCU) or DSQC662 (Axis Computer), the DSQC643 carries no embedded firmware. There is no version matching concern. Any DSQC643 / 3HAC024488-001 unit fits any IRC5 cabinet revision from M2004 onward.
