Troubleshooting & Replacement Tips

Ten years of field calls on PLC-5 systems taught me that 80% of 1771-NOV failures fall into three buckets. Here’s what to check before you pull the card — and what to watch when you install the replacement.

Fault Code 71 / Analog Output Fault: This is the most common call. The module loses communication with the backplane, usually after a power surge or sustained vibration. Before condemning the card, reseat it firmly — the 1771 edge connector is notorious for fretting corrosion on older chassis. If the fault clears on reseat, clean the connector with isopropyl and schedule a proper replacement. If it returns within 48 hours, the card is done.

Output Stuck at Rail (0 V or 10 V): Check your output word in the data table first. If the PLC is writing the correct value but the field signal is railed, the DAC on that channel has failed — typically from a wiring short on the field side. Measure the load impedance at the terminal block before installing the replacement. Anything below 800 Ω will stress the new card immediately.

Jumper Configuration — Do This Before Power-Up: The 1771-NOV uses internal jumpers (W1–W4) to select unipolar (0–10 V) or bipolar (±10 V) mode per channel. These are set at the factory to unipolar. If your process uses bipolar setpoints (e.g., reversible drives), you must reconfigure the jumpers on the bench before installation. Powering up with wrong jumper settings won’t damage the card, but your output scaling will be completely wrong and you’ll waste an hour chasing a ghost fault.

Slot Addressing: The 1771-NOV is auto-addressed by the chassis slot position. After swapping, verify the I/O map in RSLogix 5 matches the physical slot. If you moved the card to a different slot during troubleshooting, update the I/O configuration tree — the controller will fault on mismatch.

Firmware: The 1771-NOV has no field-upgradeable firmware. No EEPROM, no flash. What you receive is what runs. No compatibility concerns on that front.

Burn-In Recommendation: Before returning the line to production, run the replacement card at full output for 30 minutes with the actual field load connected. Watch for thermal drift on channels 3 and 4 — these share a common reference on older board revisions and can show ±0.5% offset at elevated temperature. If drift exceeds your process tolerance, contact us for a newer board revision.
