1. Thermal-Magnetic Trip — Won’t Latch After Reset
If the breaker trips and the handle won’t hold in the ON position, the bimetal strip inside the TM-D trip unit has deformed from sustained overload. This is not a nuisance trip — the trip unit is mechanically fatigued. Do not attempt to force-latch. Replace the entire breaker. Before installing the new unit, verify the downstream load hasn’t increased beyond the 160A rating; a fatigued bimetal is often a symptom of a load creep problem upstream.

2. Instantaneous Magnetic Trip — Fault Current Event
If the breaker tripped on a hard fault (short circuit, ground fault), inspect the arc chutes visually after de-energizing. Carbon tracking on the arc chute walls or a burnt smell from the terminal area means the interrupting chamber has taken a hit. Even if the breaker resets, its Icu rating is no longer guaranteed after a high-energy fault event. Replace it. Log the fault current if your protection relay recorded it — if it exceeded 50kA, you need to upsize to NSX160F (70kA) or NSX160H (100kA).

3. Micrologic Trip Unit — Communication Loss or Fault Code

4. Replacement Configuration Checklist
Before energizing the new NSX160N, run through this list:

  • Confirm the trip unit type matches the original (TM-D vs Micrologic). A TM-D frame cannot accept a Micrologic unit without a frame change.
  • If using a Micrologic trip unit, verify the protection settings (Ir, Isd, Ii, Ig) are programmed to match the original configuration. Settings are not retained when the trip unit is swapped.
  • Check the pole count — fixed 3P and 4P frames are not interchangeable. The 4P version adds a neutral pole; confirm your system neutral routing before ordering.
  • Torque the line and load terminals to the specified value (typically 6–8 N·m for 160A lugs). Under-torqued connections cause resistive heating and premature failure.
  • If the breaker is mounted in a withdrawable cradle (plug-in version), confirm you are ordering the correct fixed vs. plug-in variant. The fixed frame will not seat in a withdrawable cradle.
  • After installation, perform a manual trip test using the test button before energizing the load. Confirm the handle snaps to the tripped position cleanly.
