Troubleshooting & Replacement Tips

Swapping an IQT MOD6G in the field is not plug-and-play. Here’s what ten years of emergency callouts have taught us — skip any of these steps and you’ll be back on-site within a week.

1. Confirm the fault is the module, not the actuator body. Before pulling the MOD6G, connect the Rotork Bluetooth Setting Tool (or IrDA interface on older units) and read the event log. Fault codes F49 (control card failure), F51 (power card fault), and F55 (communication loss) point squarely at the module. Mechanical faults — torque trips, limit switch errors — are in the actuator body, not the module. Don’t replace the wrong component under pressure.

2. Record the full configuration before removal. Use IQ-Insight or the Bluetooth tool to export the site configuration file (.rcd format). This captures torque settings, limit positions, control signal mapping, and fieldbus node address. A replacement MOD6G ships unprogrammed — without this file, you’re re-commissioning from scratch on a live plant.

3. Power isolation and ESD protocol. Isolate all power feeds — control voltage and motor supply separately. IQT actuators on ESD duty may have a dedicated 24 VDC solenoid supply that remains live even when the main isolator is open. Check your loop drawing. Failure to isolate the ESD circuit has caused unintended valve strokes during module swaps.

4. Module seating and connector integrity. The MOD6G connects via a multi-pin edge connector to the actuator’s main board. Inspect the connector for corrosion, bent pins, or moisture ingress before seating the new module. A partial connection will generate intermittent F49/F51 faults that mimic a failed module — the actuator body is fine, the connector is the culprit.

5. Firmware version matching. If your actuator body is running firmware below v3.x, a current-production MOD6G may require a firmware bridge update. Check the actuator nameplate firmware revision against Rotork’s compatibility matrix (available from Rotork technical support or your distributor). Mismatched firmware causes communication handshake failures at startup — the module appears dead but is fully functional.

6. PROFIBUS node address and baud rate. On PROFIBUS PA/DP-configured units, the node address is stored in the module, not the actuator body. After fitting the replacement MOD6G, you must re-assign the node address using the Bluetooth tool before the DCS will see the device. Default address on a new module is typically 126 — your DCS will not poll this address in normal operation.

7. Torque calibration after module replacement. Run a full open/close cycle under no-load conditions before returning the valve to service. Verify torque switch trip points against your valve datasheet. The MOD6G stores learned torque profiles — a new module starts with factory defaults, which may not match your valve’s actual breakaway torque. Overtorque on first live operation can damage the valve stem.
