Fault Code %I / Analog Fault Bit Set — What It Actually Means

When the IC200ALG265 reports a channel fault, the first instinct is to blame the transmitter. Don’t. In 60% of field cases I’ve seen, the fault originates at the module itself — either a failed input ASIC on a specific channel group, or a corrupted channel configuration block caused by a power transient. Before you pull the transmitter loop, do this:

  • Force the suspect channel to 0–20 mA mode via software and inject a known 12 mA signal from a calibrator. If the raw count stays at 0 or pegs at 32767, the module input stage is gone — replace the IC200ALG265.
  • If the count responds but is offset by more than ±50 counts, check your carrier slot contacts. Oxidized backplane pins on older IC200CHS002 carriers cause intermittent analog errors that look exactly like module failure.
  • A full 16-channel fault (all channels reporting 0) almost always means the module has lost backplane 5 VDC. Check the power supply module first — IC200PWR001 output voltage should be 5.0 VDC ±2% under load.

Hot-Swap Replacement Procedure (VersaMax Modular)

VersaMax does not support true hot-swap on analog modules. Follow this sequence to avoid corrupting the CPU configuration table:

  1. Place the CPU in STOP mode. Do not power down the rack — this preserves the I/O configuration in RAM.
  2. Remove the faulty IC200ALG265 from its carrier slot. Note the slot number — it matters for re-addressing.
  3. Seat the replacement module firmly until the locking tab clicks. Partial seating causes intermittent backplane faults that are extremely difficult to diagnose.
  4. The replacement module does not have a DIP switch or rotary address — VersaMax uses slot-based auto-addressing. The CPU will automatically assign the same I/O address as the removed module, provided the slot number is identical.
  5. Return the CPU to RUN mode. Monitor the analog fault bits for the first 30 seconds. If faults clear and raw counts are within expected range, replacement is complete.
  6. If the CPU throws a “Module Mismatch” fault after restart, verify that the replacement module’s firmware revision is compatible with your CPU firmware. IC200ALG265 hardware revision C and later are backward-compatible with all VersaMax CPU firmware versions from 2.10 onward.

Configuration Notes — Don’t Skip These

  • Channel range configuration is stored in the CPU, not the module. When you replace the IC200ALG265, the CPU will push the existing channel configuration (0–20 mA or 4–20 mA per channel) to the new module automatically on the first scan. No re-programming required — but verify the configuration in Proficy Machine Edition before returning to production.
  • Wire-break detection: If you rely on the below-range fault (signal drops below 3.6 mA on a 4–20 mA channel) for transmitter wire-break alarming, test this function explicitly after replacement.   • Shielding: Re-terminate all cable shields to the carrier’s shield bus bar after module swap. A floating shield on a 4–20 mA loop in an electrically noisy environment will introduce 50/60 Hz noise that shows up as ±200 count jitter on the raw analog value — enough to cause nuisance PID upsets.
