1. Confirm the fault before you pull the module. On the YuMi FlexPendant, navigate to Event Log and look for fault codes in the 3xxxx range — specifically 34301 (I/O unit not found) or 34302 (I/O unit communication error). If you’re seeing 34301 repeatedly after a power cycle, the module has either failed or lost its DeviceNet/backplane address. Don’t assume it’s the module until you’ve ruled out the cable harness and backplane connector seating.

2. Address assignment — this is where most replacements go wrong. The DSQC1003 uses automatic address assignment via the YuMi controller’s internal bus. Unlike older IRC5 modules that required physical DIP switch configuration, the DSQC1003 address is assigned in software through RobotStudio or the FlexPendant I/O configuration panel. When you install the new module, the controller will attempt to re-enumerate it. If the address conflict persists, go to Control Panel → I/O → Industrial Network and manually delete the ghost entry for the old module before powering up with the new one seated.

3. Firmware matching. The DSQC1003 revision /02 is paired with RobotWare 6.07 and later. If your system is running an earlier RobotWare build, the controller may flag a firmware mismatch on startup. Check the system software version under ABB Menu → System Info → RobotWare. In most cases, a RobotWare patch update resolves the mismatch without a full system reinstall — but confirm with ABB service documentation for your specific build.

4. ESD handling is non-negotiable. The DSQC1003 contains CMOS-level logic circuits that are destroyed by electrostatic discharge before you even know it happened. Wrist strap, grounded mat, anti-static bag until the moment of installation. A module that looks fine out of the box can have latent ESD damage that causes intermittent faults within weeks.

5. Connector seating and locking tabs. The backplane connector on the DSQC1003 requires firm, even pressure to seat fully. Partial seating causes intermittent I/O faults that are extremely difficult to diagnose remotely. After insertion, verify the locking tab clicks and the module sits flush with the adjacent cards. Then power up and watch the I/O status LEDs — steady green on all channels confirms correct initialization.

6. Post-replacement I/O verification. Before releasing the cell to production, run a full I/O check from the FlexPendant: Jogging → I/O → Digital Inputs/Outputs. Force each output high and confirm the corresponding field device responds. Check each input by actuating the sensor or switch manually. This takes 20 minutes and prevents a second stoppage caused by a wiring issue that was masked by the original module failure.
