After ten years of walking into robot cells with a dead controller, here’s what actually matters when you’re swapping a KPC4:

1. Confirm the KPC4 is the actual fault — not the DSE or PSU.
Before pulling the board, check the KR C2 error log via the smartPAD. Fault codes in the 6xxx range (e.g., 6001, 6003, 6010) typically point to the PC board itself — boot failure, watchdog timeout, or OS corruption. Codes in the 4xxx range usually implicate the Drive System Electronics (DSE-IBS or DSE-RDW), not the KPC4. Swapping the wrong board wastes time and money.

2. Back up the system data before you touch anything.
If the controller still powers on at all, use the KUKA System Software (KSS) archive function to dump the complete system backup to USB — robot programs, machine data, safety configuration, and fieldbus parameters. A dead KPC4 that still partially boots can sometimes give you a 10-minute window. Use it.

3. BIOS and KSS version matching is non-negotiable.
The replacement KPC4 must run a BIOS version compatible with your installed KSS release. Mismatched firmware between the PC board and the KSS version on the hard drive (located on the DSE or a separate HDD module depending on cabinet revision) will result in a boot loop or KSS initialization failure.
