Common Fault Signatures

  • FAULT LED solid red on a single channel group — Almost always an open-circuit on the field wiring side or a failed solid-state output driver. Pull the FTA connector first and retest. If the fault clears, the module is fine — your field device is the culprit. If the fault persists with the FTA disconnected, the 3604E output driver has failed and the module needs replacement.
  • Spurious trip on one leg of the TMR vote — The 3604E runs three independent output legs (A, B, C). A 2-out-of-3 disagreement that keeps flipping on one leg points to a degraded output transistor. The system will continue to operate safely, but you are now running on two legs. Replace before the next leg degrades — you do not want to find out what happens when you drop to one.
  • TriStation diagnostic showing “DO Module Communication Fault” — Nine times out of ten this is a backplane connector seating issue, not a dead module. Power down the chassis leg, reseat the 3604E firmly, and re-energize. If the fault returns within 48 hours, the backplane connector pins are worn and the module needs to come out permanently.
  • All 32 channels showing de-energized simultaneously — Check your 24 VDC field power supply to the FTA first. A blown fuse on the field power rail will look exactly like a catastrophic module failure. Confirm field power before condemning the 3604E.

Replacement Procedure — Key Steps

  • Confirm the replacement 3604E firmware revision matches your chassis controller firmware. Check TriStation 1131 → System Configuration → Module List for the required firmware string. Mismatched firmware will cause the module to initialize in fault state.
  • The 3604E supports hot-swap — you do not need to shut down the Tricon chassis. However, notify your control room before pulling the module. The TMR system will drop to 2-of-3 voting on all DO channels during the swap window.
  • After seating the replacement module, allow 90 seconds for the Tricon controller to complete the module self-test and synchronization cycle before checking TriStation diagnostics. Premature fault acknowledgment during this window will generate a false alarm log entry.
  • No DIP switch or address configuration is required on the 3604E. Slot position in the chassis determines the module address automatically — the Tricon backplane handles self-addressing. Verify the slot assignment in your I/O map matches the physical slot before closing the cabinet.
  • After replacement, run a full DO channel proof test per your SIS maintenance procedure. Document the as-found and as-left status for your IEC 61511 proof test records.
